A fully revolutionary concept: take a 1948-vintage Blanchard grinding machine — mechanically bulletproof, electronically blind — and keep the old iron while giving it a complete modern sensor suite and closed-loop control logic. The results: 100% uptime for two years, zero defects for four years, and $200K+ saved per machine, achieved through 78 quick kaizens. All of it built in house, in a unionized facility, by upskilling the plant's own maintenance team rather than outsourcing the work.
A pure D&A project. The firing patterns were studied first, and what the data revealed chose the sensors and the closed-loop PLC systems that followed — optimizing fuel consumption and running the kiln far more error-free. It achieved the 2030 energy target six years early and eliminated roughly 2,400 metric tonnes of CO₂ a year.
